tied-up tie rod

Aren't these interfaces universally cone shaped?  1/2"
of movement would mean about 1/4" of slop in the fit. 
Once mine even move at all they pull right out.  We
are talking about the tie-rod end to strut tower? 
Could it be that you mushroomed the end of the tie-rod
end stud so that it won't fit through the small end of
the conical hole?  If so, knock it back down and
grind/file the mushroom off.  Don't need to be neat
now as you'll be replacing it anyway.
