You should have tested the new switch's operation out of the steering
lock and connected to the harness by putting a screwdriver or whatever in
the slot and turning the switch, if problem doesn't manifest itself
during this test, then you've narrowed it down to the steering lock.
Take the ignition switch back out for the first test and inspect the tab
on the back of the ignition lock with a mirror. There should be no
lateral play in the tab at all.
The switch is what pushes the mechanism back from the start postion.
It's not much more of a project to drill out the shear bolt and remove
the steering lock so you can really check it. The 5K lock has a lonnnng
shaft piece with a universal joint setup. The steering lock is a pretty
robust design, and problems with it have been rare in my experience, a
junkyard steering lock might take care of the problem.
