A tip that I've read about for removing stuck exhaust studs (but not 
tried), involves welding a nut onto the bad stud.  Is has been theorized 
that the high currents from welding help break up the rust in the 
threads.  If you have access to a welder, it might be worth trying.

That is what i had to do when an exhaust manifold stud sheared off flush with the head.  I carefully welded a mild steel 6mm? bolt to the stud without damageing the surrounding aluminum.  There was not enough stud to weld a nut to it.  Just took a touch of the welder to bind bolt to stud.  The stud then came right out and could have been hand turned - sortof like it had been electro-shocked loose.

Prior to that, I had tried reverse-out drill bit and then snapped off a bolt extractor.  No way to drill through that.
