I wanted to thank everyone for their advise on soldering the 12 Ga. wire I
was using. I persisted with the 12 because I was using GM relays and GM uses 12
(who ever heard of a Buick that lost its lights). In the end I forsook my
soldering gun and dug out my Bernzamatic, all of the joints were done in about 15
minutes. Now, I have headlights that would knock your eyes out.
Some things I learned. The relays I used were from a Buick, circa 1988. These
are made by Hella USA and are about the best I have ever seen. They are
double grouted for weather proofing and have a locking piece on the release tab.
They also came with an excellent metal mounting piece which simplified mounting.
The metal tray comes in several configurations to mount 3 or 4 relays. I
understand similar ones are used by late model Cavaliers, etc. and I have heard
good reports on them/
I also found some excellent headlight connectors/ terminals they are made
(hecho in Mexico) by Cole Hersee Co. (http://www.colehersee.com/home1.asp) 20 Old
Colony Avenue, Boston, MA 617-268-2100. I don't think they retail. I got them
from a local "non-franchise" supply house. About $4.00 and excellent quality.
Large, full contact connectors. Their website is not very helpful, but the
parts I needed were readily found in their print catalog.
