Hi,
I can't help but but jump in here and remind you that the caps are sometimes
brittle. I broke one trying to "straighten up" a cam and getting a new cap
was a real pita. Fred's right; if the cam(s) is/are properly installed, you
should be able to use the _old_ timing belt to align to TDC, especially with
the plugs out.

Hi Jim;
If you sheared two pulleys, I'd suspect one or both of your
cams is binding.
This sometimes happens if the caps are installed improperly or
torqued improperly. Have you verified that the cams turn
easily in the bearings?
There shouldn't be enough resistance to shear off the key.

I need a new cam gear/toothed belt pulley for my miserable S4.
I installed all the lifters today. After I torqued all the cam
bearing caps down. I reinstalled the old timing belt to hand
spin the engine a couple of times before I replaced the timing
belt and water pump. I was turning the engine by the crank
bolt. Everything seemed fine until I realized that everything
was turning except the cams (the valve cover was still off)
The little tit that slides into the cam sheered off of the cam
gear. I removed the cam gear from my spare AAN and I sheered
that one off as well. I am so pissed off that I'm almost
laughing about it. I even removed the spark plugs before I
started so I could see #1 TDC and so release any compression
while I turned the engine by hand. I'll order two new ones on
Monday. I was thinking of TIG welding the little piece that
broke off the gear, but I'm out of time for today and I'll try
not to be so angry for the rest of today and especially
tomorrow. I'll have to wait until Monday.
