Whew, that was one in-depth and exhaustive post.  Wonderful job, and I 
hope someone has already copied it into the KB.

I would like to add one (ok, two) comment.  At electrical supply stores 
(the places where electricians buy stuff when building houses, etc.), 
you can get in-line splice blocks for heavy gauge wire, that come 
prewrapped with heavy duty shrink wrap and filled with expanding sealing 
goo.  One of those might be a better solution than the hose clamps + bit 
of rubber for remaking the splice.  (There is probably an on-line source 
for this sort of thing, for those who can't get to the electrical store 
during working hours)  You do need a heat gun to activate the sealant 
and shrink the tubing.

I also think that this is a repair where a little silicon dielectric on 
the bared wire ends would go a long way - to improve conductivity and 
prevent corrosion.

Oh, and a third, minor comment - heavy gauge battery cable is not that 
expensive - for instance, the one that comes with the Summit (I think) 
battery box for trunk mounting.  Long enough and heavy enough to replace 
the entire alternator to battery wire.
