not a job for the faint of heart or physically challenged, several things must be diconnected under the dash (both sides) as well as behind the center console and in the cowl area.....youwould definately want to consult w/ the Bentley bible and probably have it for reference for the duration. doing this properly will require complete removal of the HVAC box.........at that point i would definately recommend replacement of the heater core and blower motor if they have not previously been replaced..................HTH...........mike

Mike,
I believe the problem is as you descibe. The drains are clear, I can pour
water in there and it comes out where it is supposed to. When it rains (it
pours!)and then when I accelerate or make a left turn the water pours out of
the HVAC above the gas pedal. I've tried duplicating this scenario with a
hose but for some reason can't do so - very strange. How much work is it to
re-seal the HVAC box?
Bob

additional possibility is if the heater core has been replaced, possibly the
HVAC box may not be properly sealed in the body cut-out, this would likely
be in conjunction with a cowl drain that is atleast partially
clogged............................................mike

You might have a clogged drain under the hood:

And windshields have been known to leak, especially if
they have been replaced.
