Well, without having a belly pan in hand, I guess I'm not in a position to
say this is feasible or not just yet. I did take a look under my car during
lunch and noticed that the area the belly pan probably would normally cover
is much smaller than I had guessed, and the attachment points are much
closer to the bottom plane of the pan than I thought. If anything, my $50
guess on material cost was quite a bit on the high side. You could probably
get about 4 of these on a single 48x96 sheet of material. Boy the oil
filter and drain plug are real easy to get to, huh? (Still about 500 miles
away from my first oil change...)
I don't think an aftermarket aluminum pan would have any problem directing
airflow to the intercooler, smoothing the airflow under the car, or
supressing engine noise. It's gotta be worlds better than not running one
at all. Granted, there could be the case that the pan begins to "oil can"
at speed causing some noise, which might be eliminated by forming in some
ribs with the turret press, or maybe a simple cross brake operation like you
often see in HVAC ducting.
I remember NOT running a belly pan in my Miata and enough pressure would
build up under the hood to make the nose light at 100+, but not with it
installed.
I guess if I can get my hands on a stock pan for a day or two, I'll have to
see what I can come up with....

I'm going to have to agree with Dave on this one. The amount of trouble to
design an aluminum pan, making it fit, cost and time etc. is not worth it
IMHO.
The belly plan serves 3 purposes, 1, directs airflow to the IC, 2, smoothes
the flow of air under the body and 3, suppresses engine noise (turbo
whistle, induction, etc.).
