Last summer, I replaced the rack in my 87 5kt. Did it mainly by the book.
Some of your problems are difficult for me to comprehend- but as for
clunks and weird electricals, two points to check:
There is, as I recall, a large bundle of wiring on the passenger side of
the engine compartment adjacent to the rack. Was this crimped or
disturbed?
As for the clunking, how is the fit of the steering column-rack coupling.
Mine clunked when turning until I noticed that it was not fully seated
(DANGEROUS!). Also look at your tie rod mountings.
