Huw,
Sheet polycarbonate is unbelievably tough.  It can be worked with sheet
metal forming equipment.  I've used 60 mil polycarbonate sheet formed into a
box with a sheet metal brake.  You can cut it in a shear.  The US
manufacturers are using polycarbonate for their formed headlight assemblies.

Maybe I wasn't clear enough... I don;t want to put a film on the lens I want
to build a "cover" for the headlights... but thanks anyway!
