A more effective idea might be using self-sealing tape between the
body of the sensor and the boot. I would not suggest mutilating the
boot on the sensor; there's no evidence that the boot causes failure.
In fact, it protects the boot from exactly the items Jordan lists;
water spray and "whatever." Coolant leaks are easily prevented by
using some teflon sealing tape on a few of the bottom threads and
making sure the sensor is tight.
The failure is almost always due to internal failures. Take one
apart(mototool to cut the lip off) and you'll see why; there are
several contact surfaces of dissimilar metals(the body of the sensor,
which is bronze, is used as ground) etc. The design seems to be
especially poor around the PTC disk which is used to drive the
coolant gauge.
What usually happens is that unplugging the connector or just bumping
the bottom half will wiggle the internals slightly and move the PTC
and give better contact. Presto, the gauge works for a little while
:-)
