Alas, I have also started hearing a faint clunk from
the left front on the wife's '96 A4. We originally
replaced 6 of the fronts, this at 40k. We are now at
70k, seemingly needing at least one control arm. The
parts that were put on the car were the latest ones at
the time, this being 2 or more years ago. I am sure
that there have been neumerous revisions since then.

I don't think that the problem lies in the
construction of the control arms, rather the design.
All steel balls in an aluminum socket?? sounds bad to
me. I seem to remember something about the Porsche 928
rear suspension having similar problems..and the
solution being to produce steel replacement parts. I
would gladly sacrifice weight for longevity. Heck,
they might even be able to make steel control arms
with..dare I say..replaceable bushings and ball
joints!!!
