Did you examine the condition of the connector for lights part of the
switch when you replaced the switch? It's the longish connector with 13
sockets on the left side of the switch assembly. On my V8 it was an opaque
white color. Part of the plastic surrounding the socket in the connector
was melted, with some of the plastic deposited on the pins on the switch
and part contaminating the sockets. I used a combination of small round
files and emery cloth to clean up the pins and sockets. You can get to the
connector without removing the steering wheel/switch by popping off the top
trim piece after removing the two screws fastening it to the bottom trim
piece. Then you need to relay the headlights so all the power for them is
not going through that switch. With relays, the switch just signals the
relays to open or close.
