I had a similar problem with the alternator in my 5KTQ.
I checked all the possible culprits as mentioned here by you as well as fellow listers to no avail.
I then took the alternator off the car and had it tested at two different places, including Advance Discount Auto parts, and was told it was in good working order.
I was baffled.
I decided to simply replace the alternator with a new one (rebuilt) as a last alternative and that did the trick.
Culprit was a bad alternator, despiet test tell the oppossite.
Voltage on the AC screen is 14.6V with just the radio on while running and when the radiator fan comes on it drops to 14.3V .
PS: You could buy an alternator at Advance Discount Auto Parts and make sure to hold on to the receipt.
If the problem still remains, take the alternator off and bring it back to the parts store and claim is either bad or bad part to get your money back. They mess up so much they won't question you at all :-)
