in that case, what about finding a good welder to do the actual welding?
i've welded 1/4" steel plate to sheetmetal, and i'll freely admit that
it's not easy to do.  it helps tremendously if you preheat the 1/4" plate
with a torch before welding.

another possibility would be to take two intercoolers and weld them together
at the end tanks, effectively creating a plenum in the center.  i don't
know what this would do to flow, but probably better than connecting them
with a hose.

in my case, it's just a stock K24 turbo.  but we get 91 octane out here,
and the ECU is pulling boost and timing.  i figure a bigger intercooler would
help.  i don't want to cut up my bumper or anything.
