Ah, a professional procrastinator huh? me too   :)

I think your recirculate sounds like a symptom of a failing cluster, flap
motor or vacuum, kind of in order, but that doesn't help much, sorry.

Yes to removing the downpipe and corrugated pipe for clutch R&R's. Maybe
someone could claim otherwise on something custom, but can't imagine it
being worth the struggle. Lord knows i've done several B5 S4 clutch R&R's
for in over their head type friends that couldnt afford the clutch/labor,
let alone extra hardware/gaskets/risk of breaking, and that clearance is
not very forgiving, so go figure..

I use(d) new hardware last time and, while being a bit of a hardware freak,
can also say that those nuts can be pinched in a vice until ovaled slightly
to make them "lock-nuts" once again.

As for having to remove the corrugated pipe for the EM to turbo nuts.. for
just the nuts, I wouldn't need to but, the Stromung allows plenty of space
between the rs2,, and cut most all the studs to a ?convenient? length.. I
think I got it down to only 2 EM(rs2) to head nuts that needed to be
tightened in sequence regarding clearance. Plus, I have a bunch of
specially cut bent or bought wrenches and have pretty good dexterity with
my not so burly man hands..

I prefer having the largest hex possible that space will allow. I like
McMaster Carr, but would order this from my local'ish source in north
jersey. Which BTW is RPM foreign auto 973 448 9440 and this just in, the
P/N's on the nuts: N 102 090 05, replace the last 2 digits with 09 if the
former is superseded, just got a call into them while typing. I have a hard
time supporting 034 anymore after all the times i've been sold (or given by
customers) inferior parts, wrong parts, defective parts and extra parts
with the remedy offered being more store credit that I dont want, but it
should be pretty hard to eff up a few exhaust nuts, especially if you are
there first hand.
