Paul,
Maybe this is a stupid question but rather than trying to re-invent the
wheel so to speak with the transmission why not just use a VW transmission.
It seems like a lot of work and expense (and this is my frugal side
speaking) to fabricate a custom transmission when you can get a VW
transmission that is already designed to work with the 1.6NA engine that you
have. The fuel economy of this existing engine/transmission combination is
already fantastic but will probably be enhanced by a lighter, more
aerodynamic body without adding additional expense of custom fabrication.
Another thought, would it be an option to change the differential ratio
instead? The differential used by Volvo diesel (hooked up to the 80BHP VW 6
Cylinder diesel power plant and standard Volvo M46 transmission) is a
different ratio than a gasoline Volvo to allow for the different torque
capabilities of the diesel engine. This produces excellent performance out
of a low HP diesel engine that is pushing around a rather heavy car (3500
lbs).
Just thinking out loud.
