Bill, this is defininitely getting better huh?
Don't worry about the increased noise, if this is where it needs to be,
slightly increasing the idling revs may help. It's a good idea to take a
timing gauge reading for reference purposes.
Have you slackened and retightened all injector nuts to remove any tension
in the lines?
With the measurement taken, you can try advancing a little further, or back
slightly.
Do not worry about ther lack of effect on the idling with the cold start. It
is very marginal on the early engines. It was not until the end of the mk 2
stuff that VW added additional linkage on the pump to increase the revs with
the pull out.
Reuse washers by all means if theyare not damaged . Use one of these:

along with a 3/8"ball bearing and a 3/4"nut to repeatedly do a 'metered'
press of the shield.
For a few reuses at least, the shield can actually seal better than new. If
you look closely at the underneath of a shield, you will see concentric
machined ridges. These actually cut into the ledge in the head. Each new
shield cuts new unique furrows a bit like a farmer's plough: This wears the
flesh down, if the injectors are 'played with' extensively over the years.
Most bubbles of diesel in the head thread is down to weeping of the rubber
return lines and not significant seeping of diesel past the shield. Check
with a dry finger tip.
The Bentley is good generally, but not great, and is a copy of the VAG
workshop manuals. I have a few of the VAG ones, but it soon becomes clear
that they were off target often and on a learning curve like us, as some
chapters contained 10's of 'new policy' bulletins in the back. Think
Microsoft software ;o)
