Bryan,
After some googleing, it appears that the recall is only
for the PD engines, not the engine in the '02 Jetta. Too bad I guess.
Hayden,
I
was wondering about this possibility earlier this afternoon. Is there
any chance of possibly damaging the cooler with the coolant lines
disconnected? (Assuming it isn't already cracked...) Like
overheating it or something?

Yes, there was a recall on the EGR valves about 6 months after mine had failed and was replaced, so I got the recall before it was released :)

Dave, before you crack the engine apart, try disconnecting and blocking off the coolant hoses (both of them) to the EGR cooler. These OFTEN develop leaks into the combustion chamber and is much more likely than a head gasket failure, UNLESS he got it really, really hot and hasn't been honest with you about it. As I recall, there was a recall on some models for the EGR leakage. Hayden

Good thought. Haven't pressure checked the cap, but did swap in a new one, as well as one from the wrecked Passat that didn't have problems before the crash. No change in coolant loss observed.
Plus the bubbles indicate something is getting in there. I just need to figure out where they are coming from!
