Is the voltage regulator a Bosch OE or a less-than-robust aftermarket copy?
I would pull the VR again to inspect the brushes and replace it w/Bosch if
necessary.  Your symptoms sound just like my 84 Jetta before the VR died at
190,000+ miles, new one cured it.  Still has original alt. at 237,000 miles!
