It has been talked about on here many times and opening up the exhaust on
these little beasts helps. I have installed a custom made 2.5" down pipe
from my turbo all the way back and it really made a difference in my 1.6 in
my 91 jetta. My boost gage went from maxing out at 9psi to 12psi just from
opening up the exhaust. If anyone wants to improve performance opening up
the exhaust is one of the first things I would do.
Bryan, sorry to hear about the cold start cable issue. I did it as well once
but caught it just as I finished so I was able to just get back into it and
fix it right then.

I just had a 2" exhaust fabricated from front to back. had them ream out
the dump bucket bracket and weld to that, then bend 2" pipe to go all the
way back.
cost me $100 more then I was figured and I could have gotten the techtonics
2" exhaust system for about the same money but would have had to install
myself and tough with NO lift.
I did a timing belt swap and lots of pre winter maintainance just before
having the exhaust replaced.
I have not felt a difference but when I went to start the car the day after
doing the time belt change I looked at the advance cable and "son of a gun"
it was 1/2 way out, so I know my timing is off, I set the timing without
FIRST making sure the cable was pushed all the way in. ARG.
So, I am hoping after finding time to reset the timing this week that I will
feel more value to the power of the engine after getting the new strait pipe
installed.
the sound is great, no need for a muffler at all.

water pump. After I had set the timing and went for a drive

Difference on a TD can be huge. On my 1.5 Rabbit, 2" back really opened
the top end and extended the torque curve but not much otherwise, maybe a
little mpg. 2 1/4 on the 1.6 pickup did nothing through most of the range
but
bottom end was unstallable! Didn't gain any mpg as I recall. Jake had a
2"
Techtonics on his 1.6 TD Rabbit and I finally convinced him it needed
2.5".
He welded up a 2.5" mandrel bent system and was hugely impressed with
the improvement. He'd been previously impressed with what the 2" system
did for him. His 2.5 went from the turbo rather than just the
spring-clamp
donut as the 2" did.
When we put the TD in the pickup, it never got anything but 2.5 from the
turbo back so I couldn't compare.
